Own 2005 f150 5.4 triton took for tune up at 96k miles. 6 broken plugs later cost me 900$ plus!!! Then at 117k engine broke inside! Replaced with used engine with 57k miles! for 4500$ !!!!! Now 2.5 yrs later engine misfiring and mechanics can’t come up with solution! Ford dealer mechanic said they have 3 in back same thing! Bullshit ford! Going to have to refinance again!!! Never buy ford again!

This is not an old issue however. I have a Navigator 2006 same issue took it to Ford as was running sluggish. they said nothing wrong other than need spark plugs changed they gave me an estimate of $700 dollars and said they have a special tool that gets them out without breaking I still said no and researched it my mechanic friend bought the tool online .. we will see. amazon.com/Lisle-LIS65600-Broken-Remover-Engines/dp/B00267PZUK%3FSubscriptionId%3D14H876SFAKFS0EHBYQ02%26tag%3Dhttphubpac074-20%26linkCode%3Dxm2%26camp%3D2025%26creative%3D165953%26creativeASIN%3DB00267PZUK

yea i have the same truck and the same problems.

  • dave March 8, 2015 at 7:21 pm

    Kris Parish
These complaints are old but I have an 08 expedition that just hit 110K miles and took it to my dealership (Tom Smith ford in Lillington NC) and they pulled the plugs without breaking them and replaced them for a hair over $200. I am so happy with my expedition. Maybe those complaining should have taken it to the dealer and not done it themselves. They would have saved themselves a hell of a lot of hassle.

Probally didn’t even change them. Thats was dealerships do. Unless you saw all of the old plugs. Took mine to dealership to get breaks changed only changed one side.

    • John T Elliott April 1, 2015 at 3:28 am

Went to “FORD” ,broken plugs, replaced, then they blew out.!!! Next, new cylinder heads, plus timing chains, and tensioners, unnecessary!! Want my money back!

    • Jim Arnold June 3, 2015 at 11:32 am

Did take to Ford Service Dept. where I purchased vehicle. Guess you just got damn lucky.

    • Scott October 13, 2015 at 5:04 pm

I work at a independent repair shop, I have replaced spark plugs in probably over a hundred of these engines. After about the first 2 or 3 I found all the tricks and now my special remover tool is just accumulating dust.. Broken spark plugs are a thing of the past if you are a well trained tech with plenty of experience.. research who you trust your automobile with….

      • Norman Bennett December 6, 2015 at 12:17 pm

What are some of your tricks

      • Mike December 13, 2015 at 12:00 pm

Scott, I need your help. I’ve also done a few of these 5.4’s and I’ve ran into a problem. I can’t get the piece that insulates the porcelain out. What special techniques do you use. I can really use some advise right now before I give up. Thanks and have a blessed day

        • Shawn kelley December 31, 2015 at 10:30 am

Mike there is a special tool that grinds down into the porcelain then it will thread into the bottom portion stuck into the head but be careful some pieces may fall into the cylinder head and if they do some people use the compression of the engine to blow them out. Another way would be to inspect the cylinder with a scope it’s expensive tool but will ease your mind that all the debri is out.

what can cause ford explorer 2004,plug mouth to black.

  • robertrobert zeigler sr. March 30, 2015 at 12:43 pm

I want to change my spark plugs on my 2004 f150 5.4 L engine but it cost just too much. I’m on a fixed income and even the $200.00 tools to do it myself is out of my budget. Now that I need that another problem has popped up. The tab on the transmission reverse band has broken off. No telling what that will cost. I have done auto mechanic work for 40 years and this in the first time I have ever seen a transmission band break in any automatic transmission. I think ford has deliberately made these parts to break so the owners will have to spend money they don’t have to fix these problems or trade in there vehicles.

  • robert zeigler sr. March 30, 2015 at 12:58 pm

I want to change my spark plugs in my 2004 f150. It has the 5.4 L engine and I’m on fixed income so it cosy too much for me to change them. Even the tools I need to do it myself cost over $200.00 so I can’t afford that either. Now the reverse band tab in the transmission has broken off. I have no reverse in this truck. No telling how much that will cost to fix. For 40 years I was an auto mechanic and even worked at a Ford dealer at one time. All my years in auto repair I have never seen a band in an automatic transmission brake. I think ford is making sorry parts to brake so people either fix what they can’t afford to fix or trade it in for there own money making strategy.

  • Ed M April 13, 2015 at 9:13 pm

Looking to have the plugs changed in my 2005 F150 but based on problems I’ve but reading about I’m really reluctant!.

    • Marc April 27, 2015 at 3:55 pm

I also own a 2005 F150 and I am not a mechanic at all, but I was able to replace my sparkplugs and boots for less than $300 myself. Here is how I did it. I was getting hesitation during acceleration and after some research, I determined it was the plugs. The truck had almost 90,000 miles on it. I did purchase the Lisle tool first in case I broke one (which I did on the first plug, but that was the only one). I bought some Sea Foam Creep spray and liberally sprayed all the plugs before I started. I let it sit and soak the plug threads for 20 minutes. I then used a socket to break the sparkplugs loose and if it moved/unscrewed a little, sprayed it again and waited 10 more minutes. I broke the #1 plug trying to rush it. After that, all the plugs came out without breaking and I used Champion one piece plugs to replace them with. The Sea Foam Creep spray was excellent for breaking down the carbon buildup on the plugs. The plugs are not cheap at $12 each and the coils on the plugs were purchased on Ebay for $60 for the set. My local mechanic wanted a minimum of $300 to do the job just for the plugs and then another $50 for each one that broke if it. If I had not purchased the Lisle tool, I would have saved $100.

  • Mary April 16, 2015 at 1:53 pm

Have. 2004 f150. Having plug issues. Is this settled or not. Why is there not. A recall I called ford dealer he said no recall and it can be 250. – 800. Depending on plug breakage I had the plugs change d about 4 years ago. Is this problem with original plugs or all

  • Perry Acklin April 20, 2015 at 9:20 pm

2004 expedition that needs new plugs. I have heard of the horror stories and the cost

    • Daniel Skinner April 24, 2015 at 2:32 am

I have had to do the spark plug replacement. It is very unfortunate to have 4 out of the 8 plugs break off in the heads. I fortunately am very mechanically inclined . I did my research and bought the tools needed to be successful in this job. The unfortunate part that is disturbing to me is the plugs that were removed were the new style plug that is supposed to be redesigned and improved. Between the paint issues and now the plugs, I would opt out to buy another Ford product. I have had Ford`s since 1998. I`m sure I`m not the only one who feels this way. Way to go Ford. Make a Engineering mistake and make the public who keep you in business pay for it 2 times.. C`mon Ford step up or feel the repercussions of a disgusted public who is not willing to buy your product again.

  • Maryann Quinn April 30, 2015 at 9:31 pm

Has the lawsuit against Ford for the spark plug removal debacle been settled. If not how do I join. I just purchased an involved vehicle from a dealership and was never told about this issue. It’s a 2006 Lincoln Mark lt with 83K miles.

  • Doug Zaga May 9, 2015 at 8:49 pm

I was wondering if there is any update to the class action lawsuit. My 2006 Expedition is at 90K miles and coming up soon for the 100K spark plug replacement. My Ford dealership has told me about the issues with the plugs and that they have a tool to remove any broken spark plug but that I am responsible for the cost. A known Ford issue and Ford refuses to be responsible for it. What a shame and costly for the owner!

  • Chad May 10, 2015 at 10:08 pm

found this site after researching the issue and figured I throw in my 2 cents. Happened to me today. I got a 2002 ford e-350 with the 5.4 8cyl that has 88,000 miles. I go to pull out onto the main road and boom…a loud popping noise coming from the engine. My dog started going nuts barking at the engine. At the time, it scared the &$%$ outta me. After I finally got the truck home and was able to pinpont the sound, found the coil pack was shredded and the plug was loose enough to come right out with no tools. Now, I don’t know what ford was thinking with this particulatr vehicle. The plugs are near impossible to get to, with room barely enough to fit your hand in there. The best I read so far is that ford really just doesn’t care. Their design shows their intentions… it was almost set up to make it impossible to change, so they labeled it as plugs that just don’t need to be changes for at least 100,000. In an aluminum head? BS. Let’s get em out there, make our money, it’ll run for a while but eventually will fault out….but not our problem if it happens out of warranty. Thanks ford. Class act business model….I should have learned my lesson from previous experiences with ford, but I think aside from class action suites and waiting for recalls, just don’t ever buy a ford. We are the consumer, thus the life line to these corporations. They need to learn a lesson, that people wont put up with what would appear to be blatant disregard for their customers trust, as well as safety. There is a level of tolerance for things that go wrong with our vehicles, it happens. And most will step up to the plate and at least address the issue gracefully. But ford, most of the time, issues become so common place that they become cliches. I just have to be extremely grateful for the internet. At least now people have a voice and can pursue actions with others behind them.

  • Nelson Rivera June 9, 2015 at 10:15 am

I have a 2007 FORD EXPEDITION that was hesitating on excelleration so i took it to a mechanic we started to change the spark plugs but they kept breaking, we bought the tool to remove the broken piecea but pieces of those fellinto the engine and locked it up. I had to replace the engine $5700 it costed me. I need to be involved in this lawsuit.

  • Joe Spivey June 9, 2015 at 5:40 pm

While it is true that the Ford 5.4 has a few problems that definitely should have been caught by the quality control department before the engines left the factory the spark plugs will normally come out of the engines if you get the engine hot, work quickly to get the coils out, spray air into the plug holes to get debris out then spray a small amount of penetrant into each hole. I have removed hundreds and broke only four using this method. I hope this helps. These engines also have a defective oil pump design which if you use anything other than a Motorcraft oil filter will cause the oil filter to break up and end up with pieces of the oil filter in the oil pickup screen. This quickly destroys the thrust bearing on the crankshaft and allows the crankshaft to rub against the engine block destroying both pieces. I have replaced over 40 of these and any tech at any Ford dealership has seen this before. Jasper engines commissioned Melling oil pumps to manufacture a better oil pump which Melling sells directly and I would highly recommend BEFORE your engine sounds like a diesel. I totally agree that both the ridiculous spark plug design and the oil pump/ engine thrust bearing problems should have been addressed during quality control and customers should not be used as beta testers who paid over $30,000 to show Ford their mistakes.

  • Frank Festag June 11, 2015 at 1:50 am

my 2002 F-150 just puked out number 7 spark plug and the threads as well.
This apparently is a very well known problem out here. 500 dollars later, the mechanic put in a special kit heli-coil to fix it. I have since learned that FORD simply chooses to ignore that their better idea to cheapen their costs would be to put in an aluminum threaded piece that only had 5 threads as opposed to the 16 threads that are on the spark plug!! FORD knew they had problems with this and they chose to ignore it. Totally unacceptable!!!!!!!!! I love FORDs, but this really infuriates me. I want a new truck dammittt!!!!!!!!!!!!!!!!!

  • Frank Festag June 11, 2015 at 1:58 am

I would like to say to the genius at FORD that designed the 5.4 Triton motor to please KISS MY ASS!!!!! This is absolutely theee worst motor they ever built!!!!! My 1972 Pinto was more dependable than this crappy motor!!! Just Google it, and look at all the hundreds of stories about this sh*t motor. FORD should be sued over this intentional plot to f*ck the public.
I contacted FORD about this and of course, NO REPLY.
FORD truly stands for Found ON Road Dead, or Fix Or Repair Daily

  • 2004 F-150 Driver June 11, 2015 at 1:03 pm

Changed my plugs at 120,000 no problems. Had the Motorcraft SP-505 plugs that break. All I had to do was run through three gas tanks each with two bottles of techron fuel injector cleaner. Burned all the carbon out before I removed the plugs. Warm the engine up. Blew out the plug wells with compressed air and then spray a little carb gumout and kroil in the holes. Wait fifteen minutes and let the engine cool to room temp. Took five out with an impact wrench, the other three hard to reach with a torque wrench set to 30 foot pounds so as not to over-torque the plugs. They all came out in one piece. Lots of prep work involved for sure, but not hard once you know what you’re doing. Yes, bad design by Ford, but it’s not something that cannot be overcome with basic mechanical know-how. Put Champion one pieces in but they misfired horribly. Went with the more expensive Motorcraft SP-515 plugs, still two piece but reinforced with an extra weld to prevent breakage. Put anti-sieze on the shrouds like the TSB says. I think this problem was more of a bonanza for the dealerships than anything, taking advantage of people who don’t have the time with scare tactics. Did my research, saved a lot of money and hassle. Good luck with your plugs!

    • Chris August 4, 2015 at 4:19 pm

Just called local dealers inquiring about 100000 mile service on my 2003 F 150 Supercrew with Triton V8. Got two estimates and one dealer alerted me to the breaking plugs…so I don’t know if I want to take it there since I know they are breaking them when they come out. My question in using the techron…is that the fuel injector cleaner or the complete fuel system cleaner? Is that 2 bottles to each full gas tank? Over three consecutive full tank drains and refills, I am assuming that using the techron will lean out the oil….therefore oil must be changed immediately? I am not reading of this remedy anywhere else. What makes you believe that the techron under this concentrated dose loosened the carbon deposits, making the plugs come out easier? Thanks…..

Newest victim. 2007 Mustang GT v8 with 4.6 L engine. Two broken plugs. One completely seized up inside head. Lisle tool kit won’t remove it. I’m selling as soon as I put 1000.00 to fix it. Done with Ford products.

    • James Arnold July 28, 2015 at 10:30 pm

My recent first time replacing my plugs on my 2007 F -150 , 5 of 8 plugs broke. @ $50 a plug, I had to pay $ 250 extra for defective parts that Ford should be paying for. How do you get added to the suit?

  • Brandon Keith June 18, 2015 at 11:49 am

Hi I have a 2006 ford f250 with the 5.4 liter engine. I just started the spark plug repair because truck will not run by itself. I always do my own tune ups on all of my vehicles and have never seen anything like these spark plugs before. I just bought the truck in February 2015 had a slight miss but ford said its normal for the 5.4 so I let it go for a while. Now yesterday June 16th I stopped at a red light and the truck started missing violently but being close to home I babied the truck getting it home. Knowing it was a spark issue I checked the first spark plug in bank one ( passenger side front plug). It was terrible getting the plug loose but slowly and patiently got the plug out. The plug was covered with a thick layer of carbon ( rust like substance) and no electrod at all!! ( what makes the spark). Surprised with my find I moved on to the second plug back, and again terrible to remove, and again descusting plug. Then moving on to plug three. Was tight at first but loosened after only two turned feeling happy it came out easily then when pulling the plug out I noticed the bottom half of the spark plug is still stuck in the engine. Very concerned I called ford and ford notified me that its very common for the 5.4 from 2004 to 2008 to have spark plug issues and ford stated they always break inside the engine because of the design of the spark plug tube. Ford then notified me that it is a very costly repair if one breaks while the ford mechanic works on it and they always do so the have to use a special tool to remove the bottom half of the plug. Ford stated the plugs need changed every 20,000 miles in the 5.4 to keep from seizing in the engine. Angrily I asked why that is not in the manual or told to the customer upon purchasing the vehicle. Ford have no reply to the question and just said I need to buy the special tool to get the bottom half of the plug out and good luck. So in short my usually quick spark plug change turned into a long drawn out process, and even with me doing it myself costs almost three hundred dollars. !wow!

    Spark plugs $13.00 a peace = $94
    Special tool $149
total cost $243 to do yourself

  • Steve Cohran June 25, 2015 at 3:58 pm

Am I eligible class action for my 1998 Ford F-150? I am experiencing faulty coil pack problems. I have replaced the coil pack 8 times.

    • Jane Baer December 9, 2015 at 12:00 pm

I have a 2006 Lincoln Navigator and have had to have all 8 coils replaced at a very expensive price, skipping, sluggish running, could not show property without great concern if I would be able to get to properties. Also, I had a very bad skipping problem and engine light came on, I sent to shop, it had used 2 quarts of oil and what was left was like tar. I have the car serviced every 3,000 miles, once in a while a little over, but am very conscious of how my car runs. I am concerned about the oil situation as well as the replacement of all coils, Getting very expensive. Thank you for any help you can give me for this problem. Thank you very much.

  • Aaron June 29, 2015 at 1:01 am

This was fixed with 5.4L 3v engines built after November 2007. There’s a sticker on the drivers side valve cover of the engine with the build date on it. My 2008 Expedition engine has the new *don’t break off inside* plugs in it. Amazon sells a removal tool to do this yourself if you have the old style plugs that break. Do some research online.

This is just ABSOLUTE BULLSH*T ,FORD NEEDS TO ACCEPT RESPONSIBILITY FOR THE MORONS THEY HIRED WHO CAME UP WITH THIS DESIGN FLAW ! THIS IS COSTING HARDWORKING AMERICANS HUNDREDS & or THOUSANDS OF DOLLARS OUT OF THEIR POCKETS
I ‘m the owner of a 2002 Ford Expedition 5.4 Ltr (EB) with 64,387 miles on it . OH YES I AM NOW THE PROUD OWNER OF AN INOPERABLE VEHICLE THAT COST ME $ 40,000 NEW .Thanks Ford because of your INCOMPETENCE AND YOUR LACK OF RESPONSIBILITY,& TRANSPARENCY TO ACCEPT THE FACT THAT THIS IS YOUR FAULT,not the thousands of HARDWORKING AMERICANS, who are screwed paying for the repairs out of our own pockets. I was sitting at a red light made a right turn then BOOM. It scared the SH*T OUT OF ME, Being a heart patient on top of this ,IS ABSOLUTEL BULL SH*T am doing better than other people are because the coil & wiring harness WERE NOT damaged ,THANK GOD their wasn’t any damage done to the fuel rail. Being on a fixed income , I’m at a loss trying to figure out how too pay for the repairs and it has come down to going without much needed HEART MEDICATIONS or fixing my only vehicle !! I am certain that HENRY FORD IS ROLLING IN HIS GRAVE!Back then it was about moving AMERICA forward and the PRIDE IN DOING SO with the Ford Motor company. Now its about SCREWING THE AMERICAN PEOPLE! There is no more pride in these.corporations . THERE’S ONLY GREED,AND THE FORD MOTOR COMPANY HAS ALREADY PROVEN THAT !! Thanks You CEO ;WILLIAM CLAY FORD.JR

I bought my truck new 2005 F150 5.4l engine now with 70,000 miles. I had an Engine Code #PO302. I just changed the Plugs, Coil Packs and fuel injectors.
This is my procedure and I had NO broken plugs.
Blow out spark plug holes first; use PB Blaster spray about 1 tsp; lossen plug 1/8 to 1/4 turn and wait ( waited 30 mins or overnight), turn slowly; before removing plug use paper towel to remove most of the Blaster from the hole; install spark plug and torque to 26 ft lb.
I had engine Code PO302 which means number 2 cylinder misfire. It takes 3 elements for our engine to run-Fuel, Spark and Air. Spark plug and new Coil did not cure my problem.
    New fuel injector did.
Ford knew of faulty Fuel Injectors, too. Increased warranty (silently) on injectors to 10 years/100,000 miles. If you have one bad injector the rest are about to fail. Replacing injectors are easier if you are doing the spark plugs.
The next things which may fail are Phasers, VCT solenoids, Cam Tensioners and Cam Chain Guides. Oil Pressure is critical for these engines. The engine needs 25 PSI oil pressure to make the VVT components to work properly.
Bob-the-oil-guy suggest using Marvel Mystery Oil-1 quart subbing for 1 quart of Oil when doing an Oil change. MMO helps to remove Sludge, Varnish and Carbon. Oil passages are small. Another product suggested is Kreen (not sold at retail) to remove Sludge.
Remember the Carbon is still inside the piston bores. Use a good fuel injection additive in your fuel every 5,000 miles or once a year.
I suggest replacing your plugs every 60,000 miles or 4 years.
    I used Autolite HT15 plugs
    Airtex/Wells Coil packs
Airtex Injectors (logo of FORD on side)

  • Brian July 3, 2015 at 1:41 pm

Please add me to the list. Non-dealer shop broke 3 on removal. Took it to them because the “stealership” wanted $900 for starters. The shop has had the truck for a week and will have it through the long weekend. I won’t be able to get it back until Monday, the earliest. They are charging me $600 to replace plugs that I should’ve been able to do myself for about $100 and less than an hour of work.

    • Brian July 10, 2015 at 10:32 am

Update…the way the plug broke inside the head, the shop is now going to need to remove the head, have it milled and add a new head gasket…just quoted $1900 total for everything. This is insane. All it needed was new plugs.

    • Dan Skinner July 29, 2015 at 3:08 am

I have done my plugs. I did buy the Lisle tool and was very successful for $55. It did take 4-5 hours once I started. The problem is the plugs I pulled out that were supposed to be the upgraded new style were the ones I put back in… Way to go Ford. I`m hoping the anti seize helps out. I have not had any issues since… Optimism.

I have a 2003 f-150 4×4 5.4 & it blew out a plug, I have been a mechanic for 30 years, I have owned 5 f-150’s & several other ford car’s. Ford should take care of the problem, like Toyota did with there problems, fix the problem or replace the truck or car, I am not asking for a new truck , I am just asking that ford would take care of the repair.

  • Katherine j. Reavis August 17, 2015 at 2:36 am

I just had #4 Ignition Coil D to go out. Plus I now have to have a tune-up. I have a 2004 Ford F150 Supercrew 5.4 Triton engine. I know I can NOT afford a thousand dollars to change my pulls out by a dealership. I can do this myself, but not on this truck. What can I do. I have read so much about the problems of these spark plugs breaking off in the head. I am lost now. I am afraid to touch it, but I can’t drive it like it is.

I have read anything about plugs breaking on FORD CROWN VICTORIA POLICE INTERCEPTORS. Does anyone know anything about plugs breakage on the CVPI ?

  • Nick Parker October 21, 2015 at 12:16 am

My 2004 F-150 had a major plug problem when less than 2 years old. However, when it had 162,963 miles the number 1 plug broke and fell into the cylinder; now that was a MAJOR PROBLEM. A re-manufactured motor at a total installed cost to me of $4,048.22 fixed the problem for now. FORD SHOULD STEP UP AN REIMBURSE ME FOR $4,048.22. How so I get this as part of the settlement?

  • Kenny B October 23, 2015 at 1:31 am

have 2006 ford expedition 4×4 missing very bad, took it to ford and was told there was not a problem, a week later took it back to ford and was told number 7 plug was bad, cost about $700.00 for repair. March 2015 had same problem only worst.this time i took it to Meineke car care center and was told all plugs should be replaced and was told if no problems the price should be less than $600.00. if any plugs broke it would be additional $50.00 – $80.00 per broken plug. four plugs broke. my motor had to be taken out ,the cylinder head had to be rebored .three days later and #3,478.61 i got my veh back.

I have a 2002 Ford F150 truck. At 37,000 I blew the first spark plug. 1,000 miles after the 3 years, 36,000 warranted expired. When I talked to a mechanic, he said, oh yes it’s common on Triton V-8’s. After doing some research I saw what he meant. Also that Ford wasn’t taking any responsibility. It blew a second time it tore everything out. I had to have the whole head replaced. It was very costly. The same problem, but were the 2002 included? They have the same problem why wouldn’t they be??? Thanks for any response.

Just took wife’s 2008 Expedition to Ford to address hesitation issue. Say its plugs but want to decarbon, clean injectors(Fog them???), reflash the computer, and possibly replace heater hoses due to cracked clamp… 1200.00 later if no plugs break. Wow now I know why there are people saying do not buy used 5.4 ford product.

I to had a 2004 ford f-150,2004,had to have the plugs replaced, and the shop that did the repair, broke 5 out of 8,cost me over $700,00 to get the job done, ford engineers should be ashamed, not to put never siege on the plugs.

I have 296000 on an F250 with Triton 5.4. I would like to change plugs, but I too am worried about breaking plugs. I bought the truck used about a year ago and am having problems too. I like the truck and it is a work truck. I can’t afford this expense with a dealer.
